FAA Part 21 Certification Procedures for Products and Parts

The aerospace industry is hinged around compliance with Part 21; however, comprehension of Part 21 and its role in civil certification is challenging. This course is designed to provide participants with an understanding of the processes that encompass aircraft certification, including compliance with FARs, certification procedures and post certification responsibilities. It is also intended to introduce participants to the many regulatory issues upon which companies make business decisions that can be derailed by failing to see the part 21 implications.

NHTSA Lightweighting and Safety Studies

This paper presents a new concept for a 100% plastic prototype automotive door panel. This concept has the potential of providing a weight reduction of up to 40% compared to conventional steel door panels, but with equivalent performance (static strength). This innovative technology can be used for a variety of exterior automotive parts. The concept includes a composite sandwich panel combination of GFRP (glass fiber reinforced polymer), and LACTIF®, which is expanded beads foam made from PLA (polylactic acid) and developed by JSP Corporation. This GFRP+LACTIF® composite design offers the following characteristics: Excellent environmental resistance Strong adhesion Equivalent static strength (vs. conventional door panels) Design flexibility This concept also offers an alternative to conventional steel door panel systems by using unsaturated polyester material of plant origin as part of the GFRP composite.

A Framework for Developing an EPS Health Management System

This paper describes a framework for developing an Integrated Electrical Power System (EPS) Health Management System. The framework is based on the perspective that health management, unlike other capabilities, is not a self-contained, stand-alone system, but is rather an integral part of every aircraft subsystem, system, and the entire platform. Ultimately, the objective is to improve the entire maintenance, logistics and fleet operations support processes. This perspective requires a new mindset when applying systems engineering design principles. The paper provides an overview description of the framework, the potential benefits of the approach and some critical design and implementation issues based on current development efforts.

ESC Performance of Aftermarket Modified Vehicles: Testing, Simulation, HIL, and the Need for Collaboration

The enactment of FMVSS 126 requires specific safety performance in vehicles 4,536 Kg (10,000 pounds) or less using an Electronic Stability Control (ESC) system as standard equipment by 2011. Further, in 2012, the regulation requires vehicles that have undergone aftermarket modification to remain in compliance with the performance standard. This paper describes: • a brief overview of the standard and its implications • the collaborative approach used in the first successful approach in meeting that requirement by a lift kit manufacturer o a Hardware In the Loop (HIL) test alternative for establishing a reasonable expectation for a vehicle to demonstrate compliance after modification. • Collaborative challenges overcome: o aftermarket manufacturers seeking information sharing with OEMs and Tier One suppliers: o respecting the intellectual property of OEMs and Tier One suppliers o maintaining the integrity between tool competitors and their customers in cross-collaborative efforts

Optimization of Test Parameters and Analysis Methods for Fuel Tank Slosh Noise

As the interior sound levels in cabin compartments of passenger vehicles continue to get quieter, noises from various sources which previously were not objectionable can become an issue. One such source is the “slosh noise” from liquid movement within fuel tanks. Vehicle manufacturers, responding to the phenomena, have turned to their suppliers and worked with them to establish robust test and analysis methods to characterize the NVH performance of their fuel storage and delivery systems. Test facilities have recently made great advancements in the capability to measure and characterize “fuel slosh noise” in tanks. However, the industry today lacks standardized procedures to apply to the issue, including defining test parameters and analysis methods (both of which are complex because of the time-domain nature of slosh events).

Energy Dissipation in Modulation-Assisted Machining of Aerospace Alloys

The beneficial effects of contact disruption in modulation-assisted machining of aerospace alloys have been well documented, but sources for such improvements are not well understood. This study explores the underlying nature of differences that occur in energy dissipation during conventional and modulation-assisted machining by characterizing the relationship between controllable process parameters and their effects on chip formation. Simultaneous in situ force and tool position measurements are used to show that the forces in modulation-assisted machining can be described by empirical force models in conventional machining conditions. These models are found to accurately describe plastic dissipation over a range of modulation conditions and configurations, including in cases where energy expenditure decreases with the application of modulation. These observations suggest that the underlying response in modulation-assisted machining is analogous to that of conventional machining.

CVD Technology for Preparing Wear-Resistive Chromium Carbide Coatings of Engine Components

A chemical vapor deposition method for preparing high-quality wear-resistive chromium carbide coatings was developed. The large scale CVD installation was designed. The results of the industrial tests of the chromium carbide coatings of the cylinder piston group components and nozzles are presented. The resulting coatings exhibit excellent adhesion (more than 100 MPa), low coefficient of friction (0.04 - 0.06), high microhardness (12-14 and up to 20-24 GPa depending on the experimental conditions), and wear resistance from 3 to 10 times higher as compared to electroplated chrome. The coating process is environmentally friendly, it is characterized by high adaptability and relatively low cost.

A Fatigue Life Prediction Method of Laser Assisted Self-Piercing Rivet Joint for Magnesium Alloys

Due to magnesium alloy's poor weldability, other joining techniques such as laser assisted self-piercing rivet (LSPR) are used for joining magnesium alloys. This research investigates the fatigue performance of LSPR for magnesium alloys including AZ31 and AM60. Tensile-shear and coach peel specimens for AZ31 and AM60 were fabricated and tested for understanding joint fatigue performance. A structural stress - life (S-N) method was used to develop the fatigue parameters from load-life test results. In order to validate this approach, test results from multijoint specimens were compared with the predicted fatigue results of these specimens using the structural stress method. The fatigue results predicted using the structural stress method correlate well with the test results.

Design of a Composite Structural Panel for High Volume Production

As CAFE requirements increase, automotive OEMs are pursuing innovative methods to lightweight their Body In Whites (BIWs). Within FCA US, this lightweighting research and development activity often occurs through Decoupled Innovation projects. A Decoupled Innovation team comprised of engineers from the BIW Structures Group, in collaboration with Tier 1 supplier Magna Exteriors, sought to re-design a loadbearing component on the BIW that would offer significant weight savings when the current steel component was replaced with a carbon fiber composite. This paper describes the design, development, physical validation and partnership that resulted in a composite Rear Package Shelf Assembly solution for a high-volume production vehicle. As the CAFE requirements loom closer and closer, these innovation-driven engineering activities are imperative to the successful lightweighting of FCA US vehicles.

Electrochemical Characterization of Coated Self-Piercing Rivets for Magnesium Applications

This work reports on measurement and analysis of the galvanic interaction between steel self-piercing rivets (SPRs) having several different surface conditions and magnesium alloy substrates under consideration for use in automotive structural assemblies. Rivet surface conditions included uncoated steel, conventional Zn-Sn barrel plating and variations of commercial aluminizing processes, including supplemental layers and sealants. Coating characteristics were assessed using open circuit potential (OCP) measurement, potentiodynamic polarization scanning (PDS), and electrochemical impedance spectroscopy (EIS). The degree of galvanic coupling was determined using zero-resistance ammeter (ZRA) and the scanning vibrating electrode technique (SVET), which also permitted characterization of galvanic current flows in situ.

Long-Haul Truck Sleeper Heating Load Reduction Package for Rest Period Idling

Annual fuel use for sleeper cab truck rest period idling is estimated at 667 million gallons in the United States, or 6.8% of long-haul truck fuel use. Truck idling during a rest period represents zero freight efficiency and is largely done to supply accessory power for climate conditioning of the cab. The National Renewable Energy Laboratory’s CoolCab project aims to reduce heating, ventilating, and air conditioning (HVAC) loads and resulting fuel use from rest period idling by working closely with industry to design efficient long-haul truck thermal management systems while maintaining occupant comfort. Enhancing the thermal performance of cab/sleepers will enable smaller, lighter, and more cost-effective idle reduction solutions. In addition, if the fuel savings provide a one- to three-year payback period, fleet owners will be economically motivated to incorporate them.

Degradation Analysis of Flexible Film Cables in an Automotive Environment

Automobiles have a high degree of mechanical and electrical complexity. However, product complexity has the accompanying effect of requiring high levels of design and process oversight. The net result is a product creation process which is prone to creating failures. These failures typically have their origin in an overall lack of complete understanding of the system in terms of materials, geometries and energy flows. Despite all of the engineering intentions, failures are inevitable, common, and must be dealt with accordingly. In the worst case, if a failure manifests itself into an observable failure the customer may have a negative experience. Therefore, it is imperative that design engineers, suppliers along with reliability professionals be able to assess the design risk. One approach to assess risk is the use of degradation analysis. Degradation analysis often provides more information than failure time data for assessing reliability and predicting the remnant life of a system.

Modeling Forming Limit in Low Stress Triaxiality and Predicting Stretching Failure in Draw Simulation by an Improved Ductile Failure Criterion

A ductile failure criterion (DFC), which defines the stretching failure at localized necking (LN) and treats the critical damage as a function of strain path and initial sheet thickness, was proposed in a previous study. In this study, the DFC is revisited to extend the model to the low stress triaxiality domain and demonstrates on modeling forming limit curve (FLC) of TRIP 690. Then, the model is used to predict stretching failure in a finite element method (FEM) simulation on a TRIP 690 steel rectangular cup draw process at room temperature. Comparison shows that the results from this criterion match quite well with experimental observations.

Development of a Lightweight Third-Generation Advanced High-Strength Steel (3GAHSS) Vehicle Body Structure

This article covers an application of third-generation advanced high-strength steel (3GAHSS) grades to vehicle lightweight body structure development. Design optimization of a vehicle body structure using a multi-scale material model is discussed. The steps in the design optimization and results are presented. Results show a 30% mass reduction potential over a baseline mid-size sedan body side structure with the use of 3GAHSS.

A Thermomechanical Fatigue Analysis on a Ductile Cast Iron Exhaust Manifold

An engine exhaust manifold undergoes repeated thermal expansion and contraction due to temperature variation. Thermomechanical fatigue (TMF) arises due to the boundary constraints on thermal expansion so that mechanical strain is introduced. Therefore, TMF evaluation is very important in engine design. In this work, the mechanical properties important for TMF assessment and modeling of a silicon (Si)- and molybdenum (Mo)-containing ductile cast iron used for exhaust manifold have been evaluated. Tensile, creep, isothermal low cycle fatigue (LCF), and TMF tests have been conducted. Parameters for material modeling, such as the viscoplastic constitutive model and the Neu-Sehitoglu TMF damage model, have been calibrated, validated, and used to evaluate the TMF life of the exhaust manifold.

Sizing Next Generation High Performance Brake Systems with Copper Free Linings

The high performance brake systems of today are usually in a delicate balance - walking the fine line between being overpowered by some of the most potent powertrains, some of the grippiest tires, and some of the most demanding race tracks that the automotive world has ever seen - and saddling the vehicle with excess kilograms of unsprung mass with oversized brakes, forcing significant compromises in drivability with oversized tires and wheels. Brake system design for high performance vehicles has often relied on a very deep understanding of friction material performance (friction, wear, and compressibility) in race track conditions, with sufficient knowledge to enable this razor’s edge design.

Springback Prediction and Correlations for Third Generation High Strength Steel

Third generation advanced high strength steels (3GAHSS) are increasingly used in automotive for light weighting and safety body structure components. However, high material strength usually introduces higher springback that affects the dimensional accuracy. The ability to accurately predict springback in simulations is very important to reduce time and cost in stamping tool and process design. In this work, tension and compression tests were performed and the results were implemented to generate Isotropic/Kinematic hardening (I/KH) material models on a 3GAHSS steel with 980 MPa minimum tensile strength. Systematic material model parametric studies and evaluations have been conducted. Case studies from full-scale industrial parts are provided and the predicted springback results are compared to the measured springback data. Key variables affecting the springback prediction accuracy are identified.

Interactive Effects between Sheet Steel, Lubricants, and Measurement Systems on Friction

This study evaluated the interactions between sheet steel, lubricant and measurement system under typical sheet forming conditions using a fixed draw bead simulator (DBS). Deep drawing quality mild steel substrates with bare (CR), electrogalvanized (EG) and hot dip galvanized (HDG) coatings were tested using a fixed DBS. Various lubricant conditions were targeted to evaluate the coefficient of friction (COF) of the substrate and lubricant combinations, with only rust preventative mill oil (dry-0 g/m2 and 1 g/m2), only forming pre-lube (dry-0 g/m2, 1 g/m2, and >6 g/m2), and a combination of two, where mixed lubrication cases, with incremental amounts of a pre-lube applied (0.5, 1.0, 1.5 and 2.0 g/m2) over an existing base of 1 g/m2 mill oil, were analyzed. The results showed some similarities as well as distinctive differences in the friction behavior between the bare material and the coatings.
